Reactive cost as things stand

150 assets at 1.2 breakdowns a year is 180 breakdowns; at $850 a breakdown, parts, labor and downtime together, that is $153,000 of reactive repair in the year. The breakdown count is your own, from your reactive work orders, and the cost per breakdown is your own too; a plant with downtime in it will enter a much larger figure.

The programme, and the breakdowns it avoids

The programme cost per asset comes from the maintenance plan worksheet, $470 on the worked example, so 150 assets is $70,500 of prevention for the year. The avoidance assumption, 60% on the worked example, is yours from your own before-and-after history: 180 breakdowns at 60% is 108 avoided, and the worksheet publishes no rate of its own.

The net saving, which can be negative

108 avoided breakdowns at $850 is $91,800 off the reactive line, leaving $61,200; less the $70,500 programme, the net saving is $21,300 for the year. With fewer breakdowns, a cheaper breakdown or a dearer programme the figure goes negative, and that is a finding about the building rather than a fault in the arithmetic; the interval or the scope is the manager's to change.

Is preventive maintenance always cheaper than reactive?

No, and the worksheet shows when it is not: a negative net saving means the programme costs more than the breakdowns it avoids at your assumption. On the worked example it saves $21,300 on 150 assets; on a building with few or cheap breakdowns it may not. The figures are yours and the answer follows from them.

Where do the breakdown count and cost come from?
